A recently granted patent (Publication Number: US11903454B2) discloses a method for manufacturing a last used in forming a footwear upper to configure an article of footwear. The method involves disposing foot length forming models and foot width forming models on a base member, processing the base member to form foot length and width forming members, and assembling them to create the last. The foot models are generated from user data, including a three-dimensional model of the foot obtained using image data captured by a portable terminal.

Furthermore, the method includes cutting the foot length and width forming members from the base member, covering the last with an unformed upper made of a fiber sheet with heat-shrinkable yarn, and applying heat to shape the upper. The process also involves forming position identifiers on the foot forming members for correct assembly. The position identifiers can include laser-printed marks, two-dimensional codes, one-dimensional codes, or integrated circuit chips, ensuring accurate alignment during assembly. The base member can be made of materials like paper, resin, or butcher-block material, and plate nesting can be performed automatically using dedicated software for efficient placement of the forming models. Overall, the method offers a detailed and technologically advanced approach to manufacturing lasts for footwear production.
